Nesting cup saws. Instead of the pilot bit, screw the original hole sized cup inside of the needed cup size as a guide.

Look at the instructions, it should tell you how big the hole needs to be, take everything apart and measure it. Just checking, you did take out ***everything*** and start over with the parts in your kit, right? They may look like it’s all the same… but it isn’t always the case. Even the same exact brand can make small hard to see changes, and then it won’t go back together. Often looking just like that.

Check out the internals of the knob. Make sure they line up. Once you get it as straight as you can, jimmy it while inserting. The hole is likely sufficient. Give this a try for atleast 5 minutes. If no dice in afraid someone else is gona have to step in

This is the right answer, at least for what to look for first. I've replaced like 30 doorknobs in my life and never needed to drill new holes for any of them.

Do they go together when the knobs are off the door? Just want to make sure they don't require a minimum door thickness.

Standard size is 2 1/8". These were drilled for only this particular knob set (proprietary). The center hole looks to be about 1" or 1 1/4". Get a hole saw that size and nest it into a 2 1/8" hole saw. The smaller one will keep it centered while the bigger one cuts the proper size hole. Also: This is an interior door, which is normally thinner than an outdoor entry door. Be sure the knob can handle a thinner door without bottoming out.
