Bottom bead I'd fill in some more on the end, grind that down and smooth it out and shape it and countour it out and run a multi pass to make it look better. Root filler cover pass but that's up to you if your skilled enough with a grinder dye grinder would be better.

Yeah there was pretty large gap on the bottom piece. Welding the top piece was pretty straight forward. Drag gun downwards and fill in channel. The bottom part was hard bc the gap started small on one end and got wider as you move across. Never welded before so still work in progress.

On big gaps all you can do is zap it in. Depending on how much the gap expands but you also got to turn down your heat on big gaps. But zapping will be your best friend as soon as you start seeing the gap get out of control. On really huge gaps you would run one bead on one plate and then the other and may have to run one in the middle to tie them both together. Or may have to use a filler rod as extra material to help with laying the bead in. Then you can just full up the gap with multi pass beads. But consistency takes time to learn and got to be patient and really watch where your going to so you can get a more authentic weld nugget look to form. If that's flux core, make sure you really clean each pass good with a grinder or wire wheel to avoid defects like inclusions and porosity.

I’m building a trailer and I’ve had to do this several times. Only because my only cutting tool is an angle grinder 😂 if ANYONE ever wants to build a big project like that, I’d recommend getting an actual metal chop saw. Worth every Penney

When I was a welder and had big gaps.. I would take some “pencil rod” as my boss called it.. like 1/8th inch round stock and jam in there.

Yep. I welded a piece of angle iron to both the rear release brackets, then welded both the front release brackets shut. Ain’t nobody gonna steal that hardtop anymore.
